So how has the hammer got through to mash the nipples?

The nipples were too long.

Are you basing this on information from Pietta, Uberti or Pedersoli or are you saying this is how they were made in the 19th century?

I have orignal 19th century revolvers, I have owned Uberti and Pietta revolvers and currently shoot an old Euroarms Rogers and Specer. If correctly set up, none of them will peen the nipples.

I am just curious as to how you "set up" the pistol as I was not aware of any adjustment to alter how far the hammer travels when the trigger is pulled.

You adjust the length of the nipples.

I'm not sure what others do but I always remove the nipples when cleaning the cylinder and then screwed them back in only finger tight.

I had a tinker with the nipples this morning... first I tried capped them all, and several were difficult to cap.
Eventually I had to take the cylinder out (something you'd never do with a loaded chamber!!) to cap them.
I put the cylinder back in and then "capped off".. all 6 fired fine.
I've been working on making a nipple key out of a 3/16th socket, (an idea I got from a US site) so I continued working on that. As I was test fitting it on the nipples, I found that they were only just screwed in.. some less than finger tight..!
I finished fitting the nipple key and removed all 6 nipples, put them in a drill chuck as Fred suggested and filed them while rotating. I tried to not adjust the length, just filed off the rough parts, and then put a bevel on the rim.
Reassembled with the nipple key and a very small amount of Copper Slip grease, just hand tight, then capped them again... much easier to do on the gun now.
On "Capping Off" again, all 6 fired fine... I'm a happy bunny..

copper slip is an abrasive. I always found a wrap of PTFE tape round the nipples helped them from sticking.
